From HIL to Power-HIL: Accelerating Motor Controller Development for Next-Generation Propulsion Systems

Abstract :
This presentation explores the latest innovations in Hardware-in-the-Loop (HIL) testing for motor controllers, demonstrating how advanced real-time simulation enables scalable, high-fidelity validation of multi-phase (+3) and multi-motor configurations that are difficult to address with traditional test methods. The discussion then extends seamlessly from conventional signal-level HIL to Power-HIL, where real-time motor emulation replaces physical machines. Motor emulation enables safe, repeatable testing of inverters and control algorithms across the full operating envelope, including extreme and fault conditions. Typical motor emulation test set-ups are presented, highlighting the integration of real-time models, power interfaces, and control hardware. Finally, the presentation addresses the validation of emerging X-in-1 electric drive ECUs, integrating inverters, onboard chargers, DC/DC converters, and power distribution units into a single device. It is shown how combining HIL and Power-HIL approaches significantly increases test coverage early in the development cycle, resulting in faster development, lower costs, and higher product quality.
